What Material Should I Choose for My Custom Metal Project?

One of the first questions that comes up in almost every consultation is, “What material should we use?” It’s a fair question. The material you pick affects everything—cost, durability, appearance, and how the finished piece will hold up over time. Here at Black Beard’s Forge in Belleville, Michigan, we work with all three of the most common structural metals: mild steel, stainless steel, and aluminum. Each one has a job it does best.

Mild Steel: The Workhorse

Mild steel (also called carbon steel or A36) is the most commonly used metal in fabrication for good reason. It’s affordable, easy to weld with MIG or stick processes, and strong enough for the vast majority of structural and repair work. If you need a workbench, trailer repair, heavy equipment patch, handrail, or general structural bracket, mild steel is almost always the right call. It machines well, accepts paint and powder coat finishes easily, and is readily available in every shape and thickness you’d need.

The trade-off is corrosion. Mild steel will rust if left unprotected, so any outdoor application needs a good finish—paint, powder coat, galvanizing, or at minimum a rust-inhibiting primer. For most projects in the Detroit metro area, a quality paint job over properly prepped mild steel will last years without issue.

Stainless Steel: Corrosion Resistance and Clean Looks

Stainless steel is the go-to when corrosion resistance matters or when you need a polished, professional finish without paint. It’s used heavily in food-grade equipment, medical and lab applications, marine hardware, and architectural elements where appearance and longevity are critical. The most common grades you’ll encounter are 304 (general purpose) and 316 (higher corrosion resistance, especially against salt and chemicals).

Stainless costs more than mild steel—typically two to three times as much for raw material—and it’s more demanding to weld. TIG (GTAW) welding is the standard process for stainless because it gives you the heat control and shielding gas coverage needed to avoid discoloration and maintain the material’s corrosion-resistant properties. The labor takes longer, but the result is a piece that won’t need ongoing maintenance in harsh environments.

Aluminum: Lightweight and Versatile

Aluminum is roughly one-third the weight of steel, which makes it the obvious choice when weight matters—automotive parts, custom exhaust components, boat hardware, aerospace brackets, and portable equipment. It’s naturally corrosion resistant thanks to a thin oxide layer that forms on its surface, so it holds up well outdoors without painting.

However, aluminum requires a different welding approach. It conducts heat rapidly and has a lower melting point, so TIG welding with AC current and proper filler rod selection is critical to avoid burn-through and warping. It’s also softer than steel, so it’s not ideal for high-impact or heavy-load structural applications unless you’re using thicker stock or a higher-strength alloy like 6061-T6.
