The Cost Benefits of Each Welding Process: MIG, TIG, and Stick
When you bring a project to a fabrication shop, the welding process used has a direct impact on what you’ll pay. Not because one process is “better” across the board, but because each one has trade-offs between speed, material compatibility, finish quality, and labor time. Here at Black Beard’s Forge, we run all three major processes—MIG (GMAW), TIG (GTAW), and Stick (SMAW)—and we match the process to the project, not the other way around.
MIG Welding (GMAW): Fast, Efficient, Cost-Effective
MIG welding is the most productive process for most general fabrication and repair work. The wire feeds continuously, which means less downtime between passes and faster completion on larger projects. For mild steel work—trailer repairs, structural brackets, workbenches, frames, and general fab—MIG is usually the most cost-effective option because the labor time is lower.
MIG also has a relatively low skill barrier for basic work, which keeps shop rates competitive. Where MIG falls short is on thin materials (risk of burn-through), out-of-position work in tight spaces, and any project where a clean, polished bead appearance matters. It’s a production workhorse, not a precision instrument.
TIG Welding (GTAW): Precision and Quality at a Premium
TIG welding is the slowest of the three processes, and that’s reflected in the cost. Every bead is laid by hand with a separate filler rod, which means more labor time per inch of weld. But TIG gives you the highest quality results: clean, precise beads with minimal spatter, excellent heat control, and the ability to weld thin materials without distortion.
TIG is the required process for stainless steel and aluminum work, and it’s the standard for any project where the weld itself will be visible—handrails, decorative metalwork, custom exhaust, artistic pieces. The higher cost reflects the skill level required and the time invested, but for projects where appearance and structural integrity are both critical, TIG pays for itself in the final result.
Stick Welding (SMAW): Rugged, Portable, Field-Ready
Stick welding is the oldest and most portable process. It doesn’t require shielding gas, which makes it ideal for outdoor work, field repairs, and dirty or rusty materials that would cause problems with MIG or TIG. It’s commonly used for heavy equipment repairs, structural steel, and farm or industrial maintenance.
Cost-wise, stick welding falls between MIG and TIG. The consumable electrodes are inexpensive, and the equipment is simpler, but the process is slower than MIG and requires more cleanup (slag removal after each pass). For the right application—especially anything outdoors or on thick, heavy materials—stick welding is the most practical and cost-effective choice.
What This Means for Your Project
The process we recommend depends entirely on what you’re building, what material it’s made from, and how the finished piece needs to look and perform. A trailer hitch repair doesn’t need TIG-quality beads. A custom stainless handrail doesn’t belong under a MIG gun.
