There’s an old saying in the trades: “90% prep, 10% welding.” It sounds like an exaggeration until you’ve spent a full day on a project and realize the actual welding took forty-five minutes. The rest was measuring, cutting, grinding, fitting, tacking, checking alignment, adjusting, and re-checking before committing to a single full pass.

A weld is only as good as the joint it’s filling. If the fit-up is off by even a sixteenth of an inch on a precision piece, the weld will compensate for the gap—but that compensation introduces stress, distortion, and potential weak points. Prep work includes cleaning the base metal (removing mill scale, rust, oil, and contaminants), cutting pieces to exact dimensions, beveling edges for proper joint penetration, and fitting everything together with consistent gaps. Poor fit-up is the second biggest problem. When pieces don’t align properly, the welder has to bridge gaps with excess filler, which increases heat input, distortion, and the chance of cold lap or incomplete fusion.
